Addendum (for what it's worth)
The message "...No key available with this passphrase." appears while being in Knoppix 5.x (2.6.19). When I boot into 2.6.22 (the "original" system) I get "Command failed" when running:

# cryptsetup -v -f /mnt/usbkey/crypto.key luksOpen /dev/loop0 crypto
