If you have a HDD available, why do you want to run on a production
server on a USB stick at all?
The bit you snipped from the top of the mail explained it - I want a
quick way of swapping in a new OS without having to mess around with the
HDs in the box.

If you can afford another USB stick, stick a different server on the end
of it and call it Staging server running from USB stilck with /var on HD :)
