I'd suggest you to use RAR and part archives as this can do more compression
and ia2t you can easily split your archives into smaller parts. ;)

I've created files that are larger than 2 GB on an ext3 on RHEL ES 3.  By
default, when you create a partition, 5% of it is reserved for the root user
(I'm not sure of the percentage exactly but a percentage is reserved for the
root user).  So it might not be a question of maximum file size that you're
hitting into.  Try to unzip on a partition where you have more free space...
