Hi, when switching back from another app by clicking fullscreen video, mplayer will sometimes resize the window to leave space for the menubar. It still thinks it's fullscreen; pressing f will shrink the window. I could not yet deduce any prerequisites, but it gets more likely the longer playback is paused and in background.
