OK, I found the trigger on this box and this bug report led me to the cause/fix: https://bugs.kde.org/show_bug.cgi?id=333778 In Settings, Configure Kmail > Composer > Attachments. The checkbox "enable detection of missing attachments" was not checked, it always used to be. This config causes the crash. Enabling this option the crash so far does not happen. Tested with various sizes and multiple attachments. I had never seen this before as I always had this option selected.
